How much clearance do you have between the upper and lower racks? And how much between the upper rack and the top of the cooking chamber? I'm just curious if this size tank will work for my build or if I need to start with a 250.

No problem... The clearance between the racks and the grill is about 6" Its a very nice size. If you are catering full time you would probably need a 250 gal. But otherwise this still is a decent sized tank.
